What forklift access does double deep pallet racking require?

Double deep pallet racking normally requires a reach truck with sufficient reach, lift height and load capacity for the planned positions.

Aisle width depends on the truck, pallet dimensions and layout, so we confirm access through a site survey and working drawings.

Double deep pallet racking needs forklift access beyond the front pallet, with enough space for accurate approach, loading and withdrawal. The truck must suit the rack geometry, pallet load and operating method.

Access to the rear position

The forklift must place the second pallet securely behind the first without contacting the frame, beams or stored goods. Its reach carriage, fork length and load centre all affect how far the load can enter.

Rear pallet access also depends on keeping the truck correctly aligned with the rack. Poor alignment can increase the risk of pallet damage, load instability and contact with the structure. Operators need a clear view of the load and rack position during each movement.

Aisle and manoeuvring space

The working aisle must allow the forklift to approach squarely, turn into position and leave without clipping adjacent runs. The required space depends on the truck’s turning characteristics, overall dimensions, pallet size and the rack arrangement.

End-of-aisle space can affect access as much as the straight aisle itself. Columns, doors, building features, traffic routes and other equipment may restrict the approach. A layout that appears suitable on plan may be difficult to operate if these obstructions are not checked.

Loading sequence and stock control

Double deep storage generally follows a last-in, first-out pattern. Operators usually place the rear pallet first, then the front pallet. The front position must be cleared before the rear pallet can be retrieved.

This arrangement suits stock that can be grouped by product, batch or rotation requirements. It is less suitable where operators need unrestricted access to every pallet. Your stock profile and picking sequence should therefore be reviewed before selecting the layout.

Truck and rack coordination

The forklift must work within the rack’s specified clearances and load limits. Check the truck’s operating envelope alongside pallet dimensions, rack depth, beam levels and the highest storage position.

Attachments can change the truck’s dimensions, visibility and load capacity. Any attachment used for the operation should be included when access is assessed, rather than added after the layout has been agreed.

Floor condition, lighting and pedestrian movements also influence safe forklift access. Marked routes, separation measures and barrier protection may be appropriate where people work near the storage area.

How we assess access

Spartan Direct can review the site, stock and handling method during a no-obligation consultation. A site survey helps identify obstructions, operating routes and the space available for truck movements.

We then set out the proposed arrangement in written information and working drawings. These can show rack positions, aisle arrangements, access points and relationships with surrounding workplace areas.

For West Midlands warehouse projects, our consultation and installation planning can connect forklift access with pallet racking, workflow and safety infrastructure. The aim is practical movement into, within and out of the storage system.

Confirm the forklift model, attachments, pallet dimensions, load weights and handling sequence before ordering. Those details provide the basis for checking access rather than relying on a standard aisle assumption.

Pallet racking protection should protect uprights without reducing the forklift’s usable approach space. Barriers, guardrails and end protection must sit clear of turning paths and pallet movements.

During planning, we can show protection alongside aisle edges and rack positions in the working drawings. This helps you check that collision protection supports access rather than creating another obstruction.
